Kinegge Successfully Completes HALT Testing for DDHE Explosion-Proof Control Units

A Proactive Approach to Ensuring Reliability for the Energy Sector

HALT Testing

October 2025 – Kinegge has successfully completed a series of Highly Accelerated Life Testing (HALT) for its explosion-proof Driver DDHE control units, critical component for control DA140 or DA99 electromechanical actuators used in gas turbines for the energy sector. During testing, the Driver DDHE exposed under extreme conditions of temperature and vibration.

What Is HALT and Why Does It Matter?

HALT is an advanced testing methodology designed to identify potential design weaknesses by subjecting products to extreme stress levels far beyond normal operating conditions.

The key advantage of HALT is its ability to simulate years of real-world operation in just days, providing critical reliability data that would otherwise take months or even years to gather under standard field conditions.

HALT Testing

Key Testing Phases

The Driver DDHE underwent a comprehensive HALT program in a specialized environmental chamber with multi-axis vibration, including:

1. Thermal Testing

  • Extreme temperature ranges: -70°C to +70°C

  • Rapid thermal cycling: -90°C to +180°C with temperature ramp rate 60°C per minute.
Comparison: The standard operating range for the Driver DDHE is -40°C to +60°C, meaning tests were conducted well beyond both normal and extreme operational limits.

2. Vibration Testing

    • Multi-axis random vibration up to 30 Grms
Comparison: The Driver DDHE maximum rated vibration in operation is 8.7 Grms—the test load exceeded this by over 3x, revealing structural limits with a substantial safety margin.

3. Combined Testing (combined step-stress + thermal cycling graph to be added)

The most rigorous phase involved simultaneous extreme temperature and vibration, replicating worst-case field scenarios.

Key Results

The tests fully confirmed Kinegge’s commitment to unmatched reliability:

  • 100% operational integrity– The Driver DDHE functioned flawlessly across all specified parameters.
  • Failure thresholds identified– First errors occurred only at stress levels far exceeding maximum allowable limits.
  • Self-recovery capability– After returning to normal conditions, all faults cleared, and full functionality was restored.

Critical Insight: The first signs of functional limitations appeared only under loads drastically exceeding upper tolerance thresholds—far beyond both normal and extreme operating conditions. This validates the exceptional robustness and reliability of our equipment.

Investing in Reliability

While HALT testing is not a mandatory certification requirement, Kinegge chose to conduct it as part of our proactive reliability strategy.

“We subjected our equipment to conditions far beyond any real-world scenario to guarantee our customers decades of uninterrupted performance. The results prove our control units have multiple safety margins beyond specified ratings,” says a Kinegge representative.

Value for Customers

By completing HALT testing and 100% validating all specifications, Kinegge demonstrates a proactive quality assurance approach, delivering:

  • Guaranteed compliance with all technical parameters (with significant safety margins)
  • Minimized risk of unplanned downtime
  • Reduced warranty and maintenance costs
  • Enhanced reliability of gas turbine control systems
  • Confidence in critical equipment performance under extreme conditions

Conclusion

The successful HALT testing of Driver DDHE —with full validation of all specifications and identification of substantial safety margins—reaffirms Kinegge’s adherence to the highest quality and reliability standards. We continue to invest in cutting-edge testing methods to ensure our customers can trust their equipment to perform flawlessly, even in the harshest conditions.
